The Aerospace Corporation Successfully Demonstrates Revolutionary DiskSat Technology in Orbit

The aerospace industry is witnessing a major evolutionary leap in small satellite architecture as DiskSat technology continues its successful on-orbit demonstration. Developed by The Aerospace Corporation, these pancake-shaped spacecraft represent the most significant advancement in containerized satellite design since the advent of CubeSats in the early 2000s. Following a December launch aboard a Rocket Lab Electron vehicle from NASA's Wallops Flight Facility, the mission has reached key operational milestones in low-Earth orbit.

Pancake-Shaped Satellites and VLEO Operations

Four 17-kilogram DiskSats were successfully deployed from a custom-built dispenser into a 550-kilometer orbit. Currently, the spacecraft are gradually descending via atmospheric drag while engineers commission their Enpulsion Nano Field Emission Electric Propulsion systems. These advanced thrusters are critical for transitioning the DiskSats into very low Earth orbit (VLEO), specifically at altitudes below 300 kilometers.

Unlike traditional box-shaped microsatellites, DiskSats feature a unique form factor measuring one meter in diameter and just 2.5 centimeters in depth. Their primary structure is constructed from lightweight carbon fiber composite facesheets bonded to an aluminum-honeycomb core—materials heavily utilized in aviation but largely unprecedented in primary spacecraft structures. This unconventional geometry required engineers to completely redesign power management, communications, attitude control, and thermal subsystems.

Overcoming Early-Orbit Engineering Challenges

The inaugural flight presented a steep learning curve for the operations team. Because nearly every subsystem was entirely new, including the custom dispenser and S-band radio network, engineers encountered multiple technical hurdles. Thermal management proved complex due to external component placement, while stray light interference temporarily affected the star trackers before operators revised their concepts of operations.

A more severe design flaw involved uneven power draw by the battery heaters. Although software patches were deployed to mitigate the issue, the anomaly permanently disabled two batteries on DiskSat C and one on DiskSat A. Despite these setbacks, the mission remains fully on track to achieve all its core demonstration objectives.

Commercialization and Industrial Base Expansion

Beyond proving technical feasibility, The Aerospace Corporation is actively transferring DiskSat technology to the commercial sector. Companies such as Neumann Space, Orbotic Systems, and Satlyt have already signed commercial licensing agreements, with several other aerospace firms expressing keen interest. By fostering a robust industrial ecosystem around ultra-thin satellites, the initiative ensures that the defense and aerospace communities can rapidly adopt and scale this disruptive technology for future strategic and operational missions.
